Few environments are harder on a battery than an open-pit mine, which is why fire safety engineering on the TZ5Y 80t electric mining truck deserves a close look. This article explains how pack isolation, suppression, battery management and mine-site protocol combine to make a large electric truck safer than the diesel it replaces, and what operators in South Africa and the region must do to keep it that way.
The TZ5Y uses a CATL LFP pack — the same iron-phosphate chemistry standard across the TZ series electric mining dump truck range — chosen because its cathode resists thermal runaway even under puncture, overcharge or extreme heat. On a 45°C pit bench, that stability is the first line of defence and the reason LFP carries a lower insurance and incident profile than nickel-rich cells.
The 600kWh pack is split into physically isolated modules, each in its own sealed, vented enclosure with ceramic barriers between cells. A fault in one module cannot propagate to its neighbour because the barriers and gaps break the thermal path. The TZ3V shared platform uses the same isolation logic, so lessons from one truck transfer directly. Each module has independent temperature and voltage sensing feeding the central BMS.
| Safety layer | What it does | Response time |
|---|---|---|
| Module isolation | contains cell fault to one bay | instant / passive |
| BMS cutoff | disconnects pack on fault | < 50 ms |
| Suppression | floods bay with agent | < 3 s |
| Mine protocol | evacuate and isolate truck | < 60 s |
The BMS watches every cell for voltage, temperature and imbalance several hundred times per second. On any out-of-band reading it isolates the affected module in under 50 milliseconds and flags the truck for service without stopping the others. Because the pack is modular, the truck can often finish its shift on the remaining modules at reduced load rather than stranding a 80t load on the haul road.
Each bay carries an aerosol or clean-agent suppression canister that fires automatically on smoke or heat, flooding the enclosure within three seconds and breaking any chain reaction before it starts. Sensors sit at cell, module and pack level, so detection is redundant. The system is maintenance-light and tested at the factory against overcharge and crush scenarios mines actually see.
Technology is only half the story. Safe sites add: designated e-truck parking away from fuel bays, trained first responders with EV-specific gear, a no-charge-during-blast window, and a simple isolate-and-walk rule if a fault light appears. South African pits already run these protocols for diesel, and the EV version is simpler because there is no fuel to pool or ignite.
A diesel 80t truck carries 400–600 L of flammable fuel and a hot turbo; fire there is common and violent. The TZ5Y removes bulk fuel and caps energy in isolated, suppressed modules. Operators consistently report lower fire incident rates on LFP electric haul trucks than on diesel equivalents once protocols are in place. See the TZ series electric mining dump truck page for the shared safety platform, and our South Africa electric truck market guide for mine import and compliance detail. A well-engineered electric truck is the safer truck on the bench.

Charging an electric truck is a depot discipline, not a public-network gamble. A 600 kWh pack working a 200 km day typically returns with 25 to 35 percent in reserve, so overnight demand is about 360 kWh per truck. On a 120 kW DC charger the pack climbs from 20 to 80 percent in roughly 180 minutes; on 240 kW that falls to about 90 minutes, which lets two trucks share one charger on staggered shifts.
Size the site transformer for your busiest shift plus 30 percent headroom, keep cable runs under 30 metres to limit voltage drop, and meter each charger separately so energy cost per truck stays visible. In South Africa, grid connection lead times of three to nine months are common, so apply for the connection the day you sign the truck order, not the day the ship arrives. Shaanxi Fenghan Trading includes a charger layout drawing and load calculation with every EV truck quotation, so your electrician can price the civil works before the truck lands.
A comparable diesel 80t mining truck burns about 0.38 litres per kilometre in mixed duty; at $0.95 per litre that is roughly $0.36 per km. The electric equivalent consumes about 1.15 kWh per km fully loaded; at an industrial tariff of $0.10 per kWh the cost is near $0.12 per km, and overnight or solar-coupled charging can push it below $0.08. Over 70,000 km a year the saving is about $17,000 per truck, before any carbon or low-emission-zone benefit.
The gap widens in stop-start duty, where regenerative braking returns 15 to 25 percent of traction energy instead of burning it as brake dust. In South Africa, where diesel quality and price both fluctuate, locking in an electricity tariff also removes a major budgeting variable from the fleet P&L.
The TZ5Y has roughly one moving drivetrain part where a diesel has hundreds: no engine oil, no DPF, no turbocharger, no clutch, no multi-gear transmission service. Scheduled maintenance lands near $0.035 per km against $0.11 per km for a diesel equivalent, a saving of more than $5,000 a year at typical utilisation. Brake pads last two to three times longer because the motor does most of the deceleration.
Uptime matters more than parts cost. Fleet data from Chinese operators running the same e-axle platform shows 96 to 98 percent availability once drivers are trained, versus 92 to 94 percent for diesel trucks of the same age. Keep a small stock of filters, coolant, brake pads and 12V batteries on site; Shaanxi Fenghan Trading quotes a two-year consumables kit with every truck so the first service interval never waits on freight.
Every TZ5Y pack carries an 8-year or 4,500-cycle warranty with a 70 percent state-of-health guarantee. At one charge per working day, 4,500 cycles is more than twelve years of service, so the pack is warranted for the entire first ownership period of most fleets. LFP chemistry also tolerates full charges, which removes the 80-percent daily ceiling that NMC operators must manage.
Residual value is the question every CFO asks. Three data points help: LFP packs retain 70 to 80 percent capacity at end of warranty, which supports a second life in stationary storage; diesel residuals in export markets have already started sliding where zero-emission zones are announced; and a truck with a transferable battery warranty simply sells faster. Prudent fleets model 35 to 45 percent residual at year five for an EV truck versus 40 to 50 percent for diesel, then recover the difference through energy savings inside year three.
